Thanks. But, that didn't work either. I reckon the burner must be OK, as it can burn perfectly and quickly with a 40 pin cable on Mode 2, but not with an 80 pin on Mode 4. So somehow some of the data is being corrupted with the 80 pin (both of the 80 pin cables I've used).
1) Downloaded a fresh copy of the firmware, flashed it in safe mode again (so done it twice, both times in safe mode with no disc in tray and no other apz running)
2) got the burner hooked to the end of the 80-wire (yep 40 conductors i think) cable (IDE Ultra-DMA-66/100/133, one of those things) i.e, the black master bit, with nothing on the grey slave bit, and the burner jumper on master (not cable select)
3) all settings in BIOS are Auto, ie, all 4 settings for PIO and all 4 settings for UDMA
and no good unless I use a single-device 40 pin cable (in which case it uses DMA Mode 2), then it burns perfectly and does a 8x burn in 7 minutes, or a 4x burn in 13 minutes.
Must've done something bad in a previous life.
BTW, I don't want anyone wasting their time over this, I bet it's happened 100,000 times before and with a good web search (at least I know where the issue is, ie, ok on one cable but not the other) I should be able to find a solution.

What you said kind of compares with what a mate of mine said earlier today (he's an MCSE and a network guru, although never burned a DVD):- "Throw away your motherboard and devices and use Serial ATA like I do, 'cos that's what people who've had those kind of problems end up doing 'cos IDE is such a pain in the butt." or words to that effect.
With the 40 conductor cable (i.e., the single-device cable that runs at Mode 2) I can burn whatever media I like (+R or -R) at any speed I like and everything is fine. But that now leaves me with an HDD that needs to be plugged in (I need 3 HDDs, although one of them I don't use very often, in fact to be honest I really need 4 with 6 partitions between them).
So, if I can't solve this one then I can see a major system change coming up.

don't let the 40 conductor cable stop you from using your hard drive,
that 160 gig 2 meg cache seagate is so lame already it won't notice.
The issue is that I've got nothing to plug it into. If I use the 2-device 80-wire cable to plug the HDD and burner in, then the burner doesn't work, and if I use the single device 40-wire cable the 160G HDD isn't connected. Unless I've misunderstood what you meant.
BTW, that HDD is adequate for what I do with it, which is taking data from my slide scanner which is a ssssllllloooowwww process, the HDD is the fastest part of the process. I do about 10 scans per hour and get a 110MB bmp per slide (I'm fussy about quality though).

I'm not 100% sure what this is, 'scuse my ignorance. Is it something like this? (I don't mean this exact card, obviously I'd have to check specs etc, but is this the basic idea?)
I.e., a PCI card that has 2 IDE channels so devices have their own channel? If so, this would likely solve the problem, as the burner would get it's own 40-wire cable.

Hey folks. I whacked a PCI/IDE controller card in, and now have my four devices on four IDE channels. Like this:-
Primary IDE Master: HDD0 (system and data, 1 partition each) UDMA 5 (80 wire cable)
Secondary IDE Master: DVD burner UDMA 2 (40 wire single-device cable)
PCI/IDE Primary Master: HDD1 (clone of HDD0, backup daily) UDMA 5 (80 wire cable)
PCI/IDE Secondary Master: HDD2 (photos and general spare space) UDMA 5 (80 wire cable)
No slaves at all.
This has had the effect of allowing all devices to be plugged in (I was one device short due to the impossibility of burning with the 80-wire cable on UDMA Mode 4), while reducing the burner to UDMA Mode 2 with the 40-wire cable in order to stop the consistent burning errors. This would probably have been achievable without the controller card if Windows or BIOS allowed manual limiting of the UDMA speed. Oh well, my machine is likely to be faster and better with the card, and was a pretty cheap solution to the problem. Thanks chewy for the suggestion.
BTW, burns are fine and touch-wood all is hunky dory now.
